To save me the math, has anyone calculated the outside sizes required to build supers out of 1 inch stock?

Are you talking a full 1" or the old standard of when 1" lumber was planed to 7/8" the most important size is the inside length of the super followed by the super height the width can very a little with out effecting its performance. It is the inside length that is important. the rabbet on the top of the supers should be 5/8" high by 3/8" deep the length of the sides should place the length between the rabbets at 1/8" further apart than the length of a top bar. For width stay with 16 1/2 so it conforms to bottom board queen excluder and cover sizes.

uniformity is important when it comes to hive components. unless someone just gave you a pile of 5/4 material there's no advantage in using it. the boxes will be heavier & not compatible with conventional boxes, inner covers, etc. which complicates trading components with other hives down the road. I use 5/4 lumber for bottom boards, candy boards, & tray feeder rails.
